Re: HDPE welding We used to weld little plastic soldiers together by lighting an old detergent bottle on fire and dripping it on them. It sounded like VOOP, VOOP, VOOP if you held it high enough as you dripped it on them.
The $69 unit from harbor freight work fine, I have one, a variable temp heat gun with a narrow adapter works well to. I mail order my rod from US Plastics. Its about $15 a lb. Which is a lot of rod. One recommendation I got from a pro was to use ldpe when welding old hdpe such as fixing my 70's era amphibious ATV body's. Says it holds better..
Hello everyone, I am working on a project requiring to weld a 2" polyetylene plank 2 lbs density to a 1/16" hdpe sheet.

I have some thick 6" x 3" machine ways that I will clamp it to for keeping it straight during welding, and alternating opposing sides during welding. The slider/ wear pads are plastic and theres actually a decent amount of tolerance that they will allow, especially as they wear out. So some amount of bend from welding heat will not be a problem.
I made my replacement piece out of a remnant of HDPE which I picked up from Alro metal for i think $5 or $6. It took me less than a day to make. Search youtube Hobart beta mig 250 hi lo switch fix.
I was welding 1/4" mild steel with 0.025" wire. The feed speed was set as high as it would go and the voltage at one notch below maximum. Everything was going well when all of a sudden the wire hung up at the feeder wheel. I cleared it, started back welding and it did it again. I cleared it one more time and then when it hung up again I stopped.

I have a horror story about welding 6" 3/8" thk square aluminum to 1" plate, AC with way too little amperage. I remembered welding aluminum with DC in the mid 1980s (my boss considered it a trade secret at the time) but couldn't remember the details, and all I had was straight argon, and of course, it was a rush job.
